HYDRO~STICK Water Fuel Cell CELL PREPARATION AND INSTALLATION INSTRUCTIONS DISCLAIMER:

Preparation

Your Hydro Stick kit will come supplied with everything required for fitting the unit.

 

The following will be included:

• Cables ties for mounting. (screws / metal clamps can be used but are not included)

• 20 Amp Fuse and Holder

• Wiring Loom

• 4Ft 3/8 Clear Vinyl Tubing or equivalent

• 3/8 Barb Fitting to ½ Pipe adapter (nylon / plastic / brass)

• ½ Conduit Nut – Threads onto ½ Pipe end of Adaptor

• 2 - 3/8 tubing clamps

• 5 Sachets Electrolyte – KaOH (Potassium Hydroxide)

 

You will require:

• Distilled Water (NOT Tap – Spring – Ionized or any other kind)

Optional:

• Amp Meter

 

In a CLEAN glass or Plastic container pour approximately 500 mL (about a pint) of distilled water. Into the water add ½ Tablespoon of Potassium Hydroxide (one sachet of the electrolyte supplied). DO NOT pour the water over the Potassium Hydroxide because the rapid reaction could cause the Solution to be splashed on you! This will produce slightly more Electrolyte than the Cell will hold but will guarantee you will have enough. Other Electrolyte Solutions can be used, such as Sodium Bicarbonate (Baking Soda) but tend to cause sludge and require frequent cleaning.

Remove the plug from the Cell Initial Fill Port and the Refill Port. Pour the above solution into the Cell Initial Fill Port (Bottom Port). A small funnel or a funnel with a piece of tubing attached will make this easier. DO NOT fill the Bubbler (upper) portion of the HYDRO~STICK before this step as the cell must vent through the upper portion. The level should be just below the O-ring in the Port. Rock unit back a forth several times to allow any trapped air to escape and re-check. Install the threaded plug until it seats tightly against the rubber O-ring but DO NOT over tighten. Your HYDRO~STICK is now ready for installation.

 

Locating The Hydro Stick Unit

Determine best the location to install the cell. It needs to be held by the supplied cable ties to a suitable, cool under bonnet position. We suggest the battery casing, water bottle (windscreen fluid), air filter housing or radiator expansion tank although the unit can be fitted in many positions under the bonnet, but it must be kept out of direct heat from the exhaust, turbochargers, or cylinder block. Keep in mind the Re-fill Port needs to be accessible when installation is complete.

 

INSTALLATION

Install your unit as determined in the previous steps. Keep in mind the Cell MUST be mounted reasonably vertical , away from exhaust manifolds and other hot items under the hood, and away from any moving parts. Install the Threaded plug in both ports after filling with electrolyte mix. Place tape or some type plug over the Gas Out port to avoid spilling. Avoid turning the unit upside down during installation as the Electrolyte could still flow from the Cell to the Bubbler.

Fill the Bubbler through the upper Re-fill Port with DISTILLED WATER until the level is just to the top of the clear portion of the Bubbler Body. If you use the same container you mixed the Electrolyte in be sure to dump the excess Electrolyte and rinse the container first. Replace the threaded plug with the same caution as before. If your installation location makes it impossible to access the Re-fill Port (not recommended) the Bubbler can be filled through the Gas Out tubing but the Re-fill Port plug must be removed during filling. Take extreme caution not to overfill the Bubbler.

Locate a point in the Engine Air induction system to install the tubing fitting. This MUST be before the Throttle Body on Fuel Injected vehicles and preferably before the Air Filter if possible as the filter helps disperse the gas creating a slight advantage and added Flash-back protection.

a. If you are able to access the inside of the air supply system at some point drill or cut a hole just large enough to allow the threaded end of the 3/8 barb to ½ pipe adaptor to pass through and thread the ½ conduit nut on the inside. Align the barb to the best position and tighten.

b. If you are unable to access the inside of the plastic air supply system, a suitable connection can be made by drilling a hole of the proper diameter and threading the 3/8 barb to ½ pipe adaptor into the plastic with a quality plastic glue.

Install the 3/8 hose between the Air supply fitting and the Gas Out port on the Hydro-Stick and clamp at both ends. Use at least 4Ft of hose as this is an added Flash-Back deterrent. Secure the hose as necessary to insure no contact with hot or moving parts.

Locating the Voltage Relay

The voltage relay needs to be positioned in a dry area under the bonnet, as close as possible to the Hydro-Stick unit. It can be attached to the fuse box or any other plastic cowling via the bracket and self tapping screw supplied.

Once you have decided where to place the Hydro-Stick unit, it should be attached with the two heavy duty cable ties supplied. Ideally one should pass around the body of the plastic container and the other around the neck. They should be tight enough to hold the unit securely, but should allow you to unscrew the top to fill or change the electrolyte. The unit is best secured when it is allowed to rest its bottom on the inner wing, or similar type of support, whilst being held tight to an adjacent support or immovable object.

The voltage relay should be located close to the Hydro-Stick unit. The relay has a bright metal location tab that can be screwed to the inner wing, or bulkhead, or other suitable location. From the bottom of the relay are four wires, one of which is attached to a white plastic connector block, this connector block will eventually be connected to the  matching connector of the Hydro-Stick unit. The cable with the YELLOW sticker from the connector block should be attached to a good body earth. It should NOT be connected to the negative terminal of the battery. The remaining three wires are to be connected as follows:-

The cable with the BLUE sticker should be attached to a good body earth. It should NOT be connected to the negative terminal of the battery.

The cable with the GREEN sticker should be attached to the ignition live circuit. This is a circuit that is only live when the ignition is turned on (use a multimeter to determine this if). The easiest place to locate this is usually in the fuse box. It is important that this wire is attached to a source that is NOT live when the ignition is off. Otherwise the Hydro-Stick unit will be operating all the time. This is a potential hazard as HHO gas is extremely flammable.

The cable with the RED sticker is attached to the POSITIVE terminal of the battery.


Once you have wired the relay, you can test prior to connecting the white block to the Hydro-Stick unit. If you have wired the relay correctly you will hear it click when the ignition is turned on. If you cannot hear the, or feel (if touching the relay) it click, then check the connections to Earth and the live from the ignition circuit.

Testing

Test your installation. Connect the two halves of the connector block on the wiring loom. Start the vehicle.. If everything is as it should be you should see bubbles rising through the clear portion of the Bubbler. If the Cell fails to operate, Re-check installation carefully. All Cells are test operated before they are shipped and should be operational.

You can also test the gas output by placing the open end of the pipe (that would be inserted into the engine air intake) in a full glass of tap water. When the engine is started bubbles will appear in the glass indicating that HHO gas is being produced. (When a new unit is first turned on, there is often a delay of around 20 seconds before the bubbles start to appear.)

Start the car and road test!

After running it is usual for a little condensation to appear in the plastic tubes connecting the Hydroboost unit and the filter, this does not mean the unit is operating incorrectly and may be more noticeable during winter.

 

OPERATION and MAINTENANCE

Your cell will require adding distilled water to the bubbler occasionally. 1 pint of water will produce over 1800 pints of Hydroxy so it will surprise you how long it goes between fill–ups but DO NOT allow to go below approximately half empty since the Bubbler functions as a Flash Back Inhibitor as well as a replenishment system The concentration of Electrolyte in the Cell controls the Output, Cell Operating temperature, and current draw. So DO NOT exceed ½ Tablespoon of NaOH, which should limit operation to approximately 6 Amps @ 120*F. If you use another Electrolyte the amount must be determined by trial and error but DO NOT exceed 6 Amps @ 120*F.

The HYDRO~STICK will require occasional cleaning (2-3 Months with NaOH under normal usage). To clean the unit remove it from the vehicle, turn it upside down into a container with the threaded plugs removed and drain. Flush the upper and lower chambers with Distilled water and drain again thoroughly. Refill and re-install as per above.
